Beckhoff replaced proprietary PLC boxes with software running on standard PCs

The German automation maker swapped dedicated PLC boxes for industrial PCs plus real-time software, cutting cost while raising performance.

the move

In the 1980s factory control meant hardware PLCs — robust but rigid, expensive and limited in computing power. Beckhoff, a family automation company in Verl, Germany, responded in 1986 by delivering the first PC-based machine control system, which gave its target application, a double miter saw, a significant productivity boost.

The paradigm shift was to abstract the control function from proprietary hardware and run it on industrial IT components. TwinCAT, launched in 1996, made the idea systematic: real-time extensions for Windows turned a standard PC into a deterministic control platform for PLC, motion control, measurement, and later vision, robotics and AI tools, with IEC 61131-3 programming.

The results were measurable: PLC cycle times fell to about 100 microseconds, memory became effectively unlimited, and the axes one controller could manage rose from 10 to over 1,000 while the cost per axis fell. EtherCAT, launched in 2003, became a worldwide fieldbus standard, and the open approach displaced closed black-box systems across the industry.

PC-based control became an industry movement: by the 2020s the sector was visibly moving from proprietary black-box controllers to open, standardized systems, and Beckhoff's TwinCAT and EtherCAT technologies are used across markets worldwide, with the company celebrating 40 years of the approach in 2026.
