Nike ground up its own landfill-bound sneakers and built basketball courts from the scraps

Millions of worn shoes went to landfills yearly, made of glued rubber and foam recycling could not separate.

Athletic shoes are built from layers of glued-together rubber outsoles, foam midsoles and fabric or leather uppers — a combination that made them essentially unrecyclable by any conventional process, so worn-out sneakers simply went to landfill by the millions every year, Nike's own included. In 1990, Nike distribution-center employee Steve Potter proposed shredding old shoes into a raw material rather than throwing them away, though no machine existed to do it; colleagues built one through trial and error rather than buying an off-the-shelf solution that didn't exist.
The harder problem than shredding was finding somewhere for the resulting material to go: ground-up shoe scrap wasn't clean or uniform enough to go back into new shoes, so it had to find a use in a completely different category of product, one where a mixed, slightly variable rubber-foam-fabric material would still perform.
what everyone would do
The available options were to keep landfilling worn-out shoes as an unavoidable cost of the product category, or to attempt closed-loop recycling back into new shoes, which the mixed glued-together materials made impractical at any real scale.
what they saw
Nike saw a downstream product did not need the purity of the one the waste came from. Shoe scrap was too mixed for a new shoe, but sports surfaces just needed cushioning and durability.
the move
By 1993 Nike had turned shredded shoe waste into 'Nike Grind' material and used it to surface a basketball court at its Wilsonville, Oregon facility; in 1995 the company launched Reuse-A-Shoe, a public collection program taking back both Nike and non-Nike shoes at retail stores nationwide.
why it works
Sports surfaces like tracks and courts don't need uniform, pure material the way a new shoe does — they need cushioning and durability, properties shredded shoe scrap still has even after it's too mixed and inconsistent to go back into footwear, so Nike found a market with lower purity requirements than the one the waste came from.
the payoff
The program has recycled over 30 million pairs of shoes into more than 140 million pounds of Nike Grind material.
where it breaks
It requires building or acquiring shredding technology nobody else has bothered to invent, and finding a downstream product category tolerant enough of material variability to absorb genuinely messy, mixed-composition scrap — most manufacturing waste has no such tolerant destination waiting for it.
what came after
Nike Grind became a standard material specification for running tracks, gym floors and playgrounds globally, and the program set a template other apparel and footwear companies later copied for turning post-consumer product waste into a distinct downstream material category rather than trying to recycle it back into the original product.
