An overheated wood press stuck on overnight turned Mississippi sawmill waste into Masonite
the problem
Southern sawmills burned or dumped most of each log as waste, and Mason's process kept making crumbly board.
background
Standard sawmilling in early-1900s Mississippi converted only a fraction of each log into lumber; the rest — sawdust, bark, chips, edgings — was waste with no market, commonly burned in wigwam-shaped incinerators or dumped, itself a fire and pollution problem for mill towns. William Mason, an engineer who had apprenticed under Thomas Edison, moved to Laurel, Mississippi after the First World War chasing a different byproduct opportunity — recovering turpentine and rosin from pine waste — and along the way built a pressurized steel 'gun' that used high-pressure steam to blast wood chips apart into loose fiber, hoping to press that fiber into board.
The fiber process worked, but the resulting board delaminated and crumbled — commercially useless. Mason kept refining pressure, temperature and press time without solving it, and the problem sat unresolved through years of testing: a waste stream he could shred into fiber, but not yet bind into something a builder could use.

The available path was to keep systematically varying pressure, steam and cycle time within the range engineers considered reasonable for a wood press — which is exactly what Mason had already been doing for years without producing a board that held together.
what they saw
Mason's breakthrough came from extreme, unplanned overheating that looked like a mistake to avoid, not a variable worth testing on purpose — no engineer would deliberately leave a press running that long.
the move
Around 1924, Mason left a batch of wet pulp under the heated press longer than intended, the equipment holding steam and pressure on the material far past the normal cycle. When he returned, the wood fiber had fused under the extended heat and pressure into a dense, uniform, grainless sheet — what became Presdwood — using nothing but the wood's own natural lignin as binder, no added resin required.
why it works
Every earlier test had varied pressure, steam and time within a range Mason considered reasonable for a wood press, and none produced a bonded board; the accidental overnight cycle pushed heat and pressure far past that range for far longer, melting the wood's own lignin into a natural binder nobody had deliberately tried holding that long, because it looked like equipment failure rather than an experiment worth running.
the payoff
Masonite grew from 2 million feet of board a month in 1927 to 23 million by 1936, a record $1.4 million profit from wood waste.
where it breaks
It depends on someone recognizing an accident as a result worth investigating rather than a batch to discard — most equipment malfunctions destroy a good sample rather than improving it, and without the discipline to test and reproduce the accidental conditions afterward, a happy accident like this one just becomes a footnote instead of a company.
what came after
Masonite International grew into a global hardboard and door manufacturer still operating a century later, and its resin-free steam-explosion process became the industry template for turning sawmill and forestry residue into engineered wood panels worldwide.
